Direct Embroidery

Thread stitched directly into a fabric surface using automated, multi-head commercial embroidery machines. Embroidery cannot be stitched directly onto woven straw — the straw weave has no backing fabric to anchor thread, and needle penetration shatters the straw fibers. On straw hats, direct embroidery goes on the sweatband or on a fabric panel (which is then sewn onto the hat). Front-crown logos on straw hats use a patch (see Woven Patch and Printed Patch sections below). To review the base materials used in hat construction, reference our Material Selection guide.

Stitch types: Satin (smooth, wide columns), fill (dense blocks of color), and running (single line outlines). Max 9 thread colors per logo due to machine head limits.
Min text size: 5mm height for clean readability. Text smaller than 5mm results in thread bunching and illegible letters.
File spec: Vector AI/EPS/PDF with outlined fonts, OR 300 dpi PNG at actual size. Pantone or thread-color reference (Madeira / Robison-Anton numbers if buyer has them; we map otherwise).
Digitization: In-house digitization translates your vector file into a stitch path file (.dst). One free revision included. Approval required before the physical sample is run.
Placement zones: Front sweatband, side sweatband, or on a secondary fabric patch.
Durability: Highest. The thread is mechanically bound to the fabric. It will not peel, and fades negligibly under direct UV exposure. Survives heavy wash cycles and salt exposure.

Woven Patch

A separate woven label produced on a Jacquard loom, featuring a merrowed or laser-cut edge, which is then sewn onto the hat structure. Typically placed on the front crown above the brim, or on the side. Woven patches use finer threads than embroidery, allowing for higher resolution text and sharper angles.

Sizes: Typical dimensions range from 40×25mm up to 70×40mm rectangles. Custom die-cut shapes are available.
Color capacity: Up to 8 woven thread colors per patch. Colors are solid; gradients cannot be woven.
Min text size: 3mm height. Woven thread holds significantly finer detail than embroidered thread.
Backing options: Iron-on adhesive (not suitable for straw materials as heat damages the fiber), sew-on (the standard application for straw hats).
Edge: Merrowed (a 2mm to 3mm folded, stitched border that provides a soft, raised edge) or laser-cut (sealed flat edge, clean, modern).
File spec: Vector formats preferred (AI/EPS/PDF); high-resolution raster files accepted if 600 dpi or higher.
Durability: High. The patch fabric itself will not fade under standard conditions. The structural failure point is the perimeter stitching attaching the patch to the hat. Bartack reinforcement at the corners is standard procedure.

Printed (Sublimated) Patch

A full-color digitally printed graphic transferred onto a polyester twill base via dye-sublimation, then sewn onto the hat. The sublimation process uses heat to turn solid dye into a gas, infusing it directly into the polyester fibers.

Color capacity: Unlimited. Gradients, photographic images, fine illustrations, and complex shading are all reproducible without color count limits.
Min text size: 2mm height. This method provides the highest detail resolution of the three options.
Sizes: 30×30mm minimum size, scaling up to 100×60mm for typical applications.
File spec: 300 dpi minimum resolution at actual print size, CMYK color mode, 2mm bleed on all sides. Accepted formats: AI/PDF/PSD/TIFF. Include Pantone references for brand-critical colors. Note the CMYK conversion tolerance: ΔE ≤3 is typical for our calibrated printers.
Edge: Heat-cut (sealed to prevent fraying) or merrowed borders.
Durability: Medium-high. Polyester twill resists UV degradation better than natural cotton. Expect minor color shift after approximately 12 months of heavy, direct outdoor use.

Logo Placement Zones

Hat placement dictates the logo application method due to the structural properties of woven straw.

Front-crown placement on woven straw requires a patch — embroidery directly on woven straw is not possible because the needles break the straw structure. Sweatband and fabric panel zones accept direct embroidery without compromising structural integrity.

Common Mistakes That Add Revision Rounds

Sending a low-res raster file (JPEG from a website) — we’ll ask for a vector or 300 dpi source before we can digitize.

Fonts not outlined in the vector file — font substitution changes your letterforms when opened on our systems.

No Pantone or thread-color reference — we’ll match visually using our calibrated monitors, but color accuracy is not guaranteed without a specific reference code.

Expecting embroidery to reproduce a photo or gradient — it can’t. Use a printed patch.

Logo dimensions larger than the placement zone — specify your target size in mm upfront to avoid scale rejections.

Q1: What is the Minimum Order Quantity (MOQ) for custom race apparel?

A: Our standard MOQ is 100 pieces per style. For specialized gear like elite pacer singlets or staff jackets, we can accommodate runs as low as 100 pieces to ensure your entire team is unified.

A: We use Pantone Solid Coated (C) color matching. We provide digital strike-offs and physical fabric chips for approval before mass production, ensuring your sponsor’s brand integrity is maintained across all garments.

A: Typically, production takes 2-3 weeks after sample approval. We recommend starting the process 45-60 days before your event to allow for sea or air freight buffer.

A: We maintain “Greige Fabric” (undyed) stock in our factory. This allows us to pivot and produce emergency batches of 500+ units in as little as 7-10 days when a sponsor joins at the last minute.

A: We primarily ship DDP (Delivered Duty Paid). This means the price we quote includes all freight, customs duties, and taxes. You simply receive the pallets at your warehouse or event hotel.

A: Absolutely. We provide a pre-production sample in 3-7 days for your team to test for fit, fabric hand-feel, and print durability.

A: You pay a 30% deposit to initiate production. The remaining 70% balance is only due after the bulk order passes inspection (by your team or a 3rd party like SGS) and before it leaves our factory.

A: Yes. We offer standardized US, European, and Asian size charts. We can also create custom size runs based on your specific participant demographics.

A: Yes, when sewing an adult’s or a child order it takes the same amount of time. 

A: We offer GRS-certified RPET (Recycled Polyester) made from post-consumer plastic bottles. We can provide the Transaction Certificate (TC) to help you meet your event’s sustainability goals.

A: Yes, if you give us fabric details, PMS and vector file design.

A: Price is the same if you reorder less than 10 pieces to replace lost or worn-out jersey with same design.
