Under-Brim Sublimation Printing — Process, Specs, and File Requirements

Full-color digital print on the under-brim fabric lining, dye-sublimated onto polyester twill, then cut and sewn into the brim during hat construction. The under-brim is the most visible brand surface when the hat is worn — the wearer sees it every time they put the hat on or tilt the brim. This page covers the process, substrate options, artwork requirements, and what to send.

Coming from the Customization Options hub? This is the full technical detail for under-brim printing.

Why Customers Choose Under-Brim Sublimation

Sublimation is the only method that handles photographs, gradients, maps, illustrated scenes, and unlimited color on a hat surface. It turns the hat interior into a full brand surface. Common programs: resort and hotel collections, beach clubs, surf brands, festival merchandise, and destination retail where the under-brim carries a location map, brand scene, or seasonal graphic. A solid-color under-brim requires only a Pantone reference — no artwork file, no per-unit print cost.

Print Area & Dimensions

Typical adult hat under-brim print panel: ~280×80mm (arc-shaped; exact dimensions vary by brim width and style). Kids’ hat: ~220×60mm.

Artwork must be submitted in flat dieline format — not curved or photographed on a worn hat. Brim shape (flat vs. downturned) affects how artwork visually distorts when worn; a flat dieline submitted correctly will read as intended once the brim is shaped. We provide a dieline/template on request — specify your brim width and style when you ask.

CMYK vs. Pantone note: Pantone references are used as calibration targets. Not all Pantone colors fall within the CMYK gamut. Neon and fluorescent colors (e.g., Pantone 802 C, 811 C) cannot be reproduced accurately via sublimation — flag these in advance so we can advise on the closest achievable match before artwork approval.

Color Matching & Tolerances

  • Standard color tolerance: ΔE ≤3 (CIE76) on calibrated sublimation printers.
  • Pantone matching: Coated library only (PMS C). Uncoated references not used for sublimation.
  • Neon/fluorescent colors: outside CMYK gamut — flag before artwork approval. We provide a printed color chip for confirmation before bulk production.
  • Batch-to-batch consistency: ΔE ≤2 within a single run; ΔE ≤3 across reorder batches.

Design Dos and Don’ts

Do:

  • Keep critical text and logos inside the safe zone — 10mm from all edges minimum.
  • Submit artwork as a flat dieline, not a photo of a worn hat.
  • Include Pantone references for any brand-critical color.
  • Use high-resolution source images (300 dpi or higher at print size).

Don’t:

  • Use hairline strokes below 0.25pt — they will not reproduce cleanly.
  • Submit artwork in RGB mode — CMYK conversion at our end will shift colors unpredictably.
  • Expect neon or fluorescent colors to match exactly — they are outside the sublimation gamut.
  • Assume a 5% trim variation won’t affect your layout — plan for it in the safe zone.
  • Submit skin tones expecting photographic subtlety — CMYK compresses tonal range; skin tones lose nuance. Confirm with a PP sample before bulk approval.

Durability

Sublimation dyes the polyester fiber — color is not a coating on the surface. The print will not crack, peel, or wash off. Expected performance:

  • Colorfastness: Rated for the full lifecycle of the polyester substrate.
  • UV exposure: Minor fade after ~18 months of heavy outdoor use under direct sun.
  • Saltwater and sweat: No effect — the dye is chemically bonded to the fiber.
  • Wash: Colorfast through standard machine wash cycles (cold, gentle).

FAQ: Solving the Race Organizer’s Logistics & Quality Risks

Q1: What is the Minimum Order Quantity (MOQ) for custom race apparel?

A: Our standard MOQ is 100 pieces per style. For specialized gear like elite pacer singlets or staff jackets, we can accommodate runs as low as 100 pieces to ensure your entire team is unified.

A: We use Pantone Solid Coated (C) color matching. We provide digital strike-offs and physical fabric chips for approval before mass production, ensuring your sponsor’s brand integrity is maintained across all garments.

A: Typically, production takes 2-3 weeks after sample approval. We recommend starting the process 45-60 days before your event to allow for sea or air freight buffer.

A: We maintain “Greige Fabric” (undyed) stock in our factory. This allows us to pivot and produce emergency batches of 500+ units in as little as 7-10 days when a sponsor joins at the last minute.

A: We primarily ship DDP (Delivered Duty Paid). This means the price we quote includes all freight, customs duties, and taxes. You simply receive the pallets at your warehouse or event hotel.

A: By sea, By plane, By DHL, FEDEX, UPS, TNT

A: Absolutely. We provide a pre-production sample in 3-7 days for your team to test for fit, fabric hand-feel, and print durability.

A: You pay a 30% deposit to initiate production. The remaining 70% balance is only due after the bulk order passes inspection (by your team or a 3rd party like SGS) and before it leaves our factory.

A: Yes. We offer standardized US, European, and Asian size charts. We can also create custom size runs based on your specific participant demographics.

A: Yes, when sewing an adult’s or a child order it takes the same amount of time.

A: We offer GRS-certified RPET (Recycled Polyester) made from post-consumer plastic bottles. We can provide the Transaction Certificate (TC) to help you meet your event’s sustainability goals.

A: Yes, if you give us fabric details, PMS and vector file design.

A: Price is the same if you reorder less than 10 pieces to replace lost or worn-out jersey with same design.
